I don't think mental ray is the best rendrerer for any normal map baking in max tbh. The antialiasing is not very good, though you can bake at double res and half size your textures. I don't have any problem baking in max 2011, 32 or 64 bit either. Good luck finding your solution! :D

Takes a bit of fiddling to get it to work... if you use the Gradient Ramp map type instead of a bitmap, you'll get a smoother result, but it'll take longer to switch viewport sizes (since Max has to generate a new bitmap from the gradient). 1. I've noticed something odd, if I adjust vertex alpha by hand the vert count stays the same as the number of actual verts but if I use the Vertex Paint modifier to paint the vertex alpha the number is tripled.
