Which modeling software do you use? Maya, Max? Try flipping your green channel. When Xnormal bakes a normal map the Y axis needs to be flipped (for example if you use 3dsmax).

Double sided and normalize settings don't seem to work when I use projection master, I use the single layer brush mainly for most stuff I do, but the same thing happens with the other bruses, I use no alphas, I keep a basic matcap material
It would be best if your posted your normal map. My guess off had would be your smoothing groups. Have that front wall on its own smoothing group or none at all then it should make a flat normal that you can tile as you are trying to do now.
