Yeah I'd agree with deleting history. Also try selecting all the verts involved and use the merge tool with default settings. If that Fais I've even had to delete the whole face I'm trying to spilt and then Mesh> Fill Hole and then try the Interactive Split again.
If you are having crashing issues with when trying to keyframe it then that might be the case but Maya is kinda weird with performance when it comes to highpoly models. When exactly does Maya crash? You could try to hide the parts you aren't moving before trying to keyframe.

Just wanted to mention that your site didn't load for me on the first try, and took a little while on the second try. That may be a very rare occurrence, but if that were to happen to an art director on his first try to view your site, he may just move on.

Try disabling the option to load history when opening projects. Only save history when it is something you need. Try selecting a subtool and click the make poly mesh 3d button to make a clean clone with no history. Try exporting that as both a tool and obj.
