Thanks a lot for the comments everyone, I appreciate it It turned out to be a fairly intense project besides work and other commitments - I ended up having about a day left for textures (despite the extension) but it was quite fun seeing everything come together.
Evil, I used xNormal to bake the maps and Max 8 to render. I'm not sure if newer software handles this better, but when baking normals with mirrored UVs I usually keep the mesh in one piece and offset the duplicate UVs so that the smoothing across the lowpoly will stay intact.
Askhat, the res for each map is 4096x1024. I'm sure I had a cogent reason for this but I forgot Body and weapons are on the same sheet because I figured that'd buy me some time (that, and the amount of detail in the highpoly didn't really justify starting a second texture).
