Does anyone remember how good the damage models were in 99 version of AVP? I mean holy shit you could just mutilate stuff. The predator's spears would pin whatever body part to the wall. Can't say I've ever needed to use any of the tools in that thing, it's just a rehash of all the standard maya tools but with buttons that look like max. 99% useless if you are a long time maya user but I would imagine this would be useful if you are forced to switch to Maya against your will and want the exact same… -

Are you reading what I've written? I'm 99% sure this is the problem. That would explain why your 2 days of ray length tweaking didn't significantly improve the bake. Because there are 2 different errors breaking the bake and the model is one you cant bake with a single ray length so you will never get a clean bake in that… -
