Im not sure 100% what you're getting at but your larger props can be 1024 maps and your small props could be 512 maps to keep texture density roughly even across the scene (4 512 maps in 1 1024).
I think it might be different for older versions of max, but for max 2012 you can edit this file "C:\Users\Username\AppData\Local\Autodesk\3dsMax\2012 - 64bit\enu\plugcfg\unwrapuvw.ini" set RelaxType=0 for relax by face angles.
Before 2012 you can use standard extrude and either pull on the blue handle or set the "Local Translate Z", still works in 2012 of course - but "thickness" works a little differently. Try both to see which one works best for you.
My work from 2012 here might also help elucidate some tinier texturing things I learned. http://polycount.com/discussion/113859/erasam-emberhart-obese-blood-elf-engineer-blizzard-student-art-contest-2012-charac

Hi, I started modeling about two years ago. I never really got in to texturing, but I started doing that now. Here's my glock. 784 triangles, 512*512 texture map, this model is for a first person shooter (q3 engine based), I'm really looking for some constructive critism so I can improve.
Im thinking on buying a new wacom, right now i have a graphire 4 for like 2 years , i think it has 512 levels of pressure. So i was wondering what good yet affordable wacom i could get that has 512 or more levels of pressure yet isnt absurdably expensive as the intuos 3 thanks !
While check this out I stumbled upon this like, really late... :( http://www.geforce.com/landingpage/geforce-skin-it-to-win-it-contest-us Entries close at 11:59 p.m. GMT on September 6th, 2012. Awesome Trailer should be #1 of 2012. :)
Ahh in that case, it gets difficult. The reason I don't think it will work is because quite mode is very specific to what triggers the error. In this case I don't think quitemode has an option for export (you're exorting right?), but the render "missingExtFilesAction:" might work, but I doubt it because its not triggered…
