Up to 40 crashes :( Dumb suggestion but have you tried re-installing? I don't know what that'll do to your license but man, with so many crashes there has GOT to be a reason. Does it fully crash your PC or is it just the software? Does it give out any error reports or just completely crash?

I spent some more time trying different things. I made the max frontal and max rear distance much smaller in the normal baking settings in substance painter. This helped with some of the issues but I am still getting some errors. The rest of the bake has come out pretty well but this area is still giving me problems.

Finally got her done! Had some problems with the skinning on import of the fbx files... the only way I could fix it was to import the fbx's into max and export them in smd.
