I think you need this: http://www.fnordware.com/superpng/ I assume you're using some flavor of Photoshop, but I'm not sure which one. I had a similar problem saving PNGs in Photoshop 7 once, and SuperPNG solved it.
To fix the seams, the game renderer needs to import the vertex tangent data created by the normalmap baker, not just the mesh and map. The tangent info is needed to solve the lighting properly. More info here. http://wiki.cgsociety.org/index.php/Normal_Bump#UV_Coordinates
Newer version of max has spline-based UVs, easier to map curves now. You can also simply loft a shape to get curved UVs, but doesn't solve the problem if you have a crenelated or tooth-silhouette wall.
Looks severly overdetailled. The hands have too many polies and could have been solved with a normalmap which you seem to be using going by that skull picture. the scythe lacks any real texturing, try to work on that some more.
Yeah, Encore is pretty good at making DVDs. As for using a CD, it still would require a DVD player that accepts VCDs if they weren't using their computers. Either way, sounds like you have things solved otherwise... good luck

Try going to your shaders options and go to the Hardware Texturing section. In the Texture Channel drop down, select Combined textures. This should solve your problem (you may have to be in high quality render mode). Hope this helps
You could try creating another IK handle on the disconnected joint and parenting that to the root. That should keep it in place. If that doesn't solve your issue, look up tutorials on rigging fingertip IK, those should have a similar enough setup to get you on the right track
