you shuldnt try projecting the polypaint through zbrush, give the high poly some guv tiles while its on its lowest subdiv, select texture from polypaint, export the polypaint and the highpoly, then in xnormal import the high poly and "base texture to bake" then select base texture in the baking options. Great model, but your polypaint its letting it down... Try texturing him the conventional way using Photoshop and textures instead of trying to make it look good on Polypaint, i think your main problem while doing it with polypaint its that you are not using any textures. you are simply painting with base colours.
The thing is that I want to texture with the spotlight tool/Polypainting in Zbrush. But I think I need to do that on the hi-res model because polypaint looks bad with little polys. ZBrush will transfer polypaint during the same operation, as long as RGB is turned on. If one mesh has a texture, just convert it to polypaint before using the Project tool.
