Some of the biggest proponents for the use of modular kits on a large scale use dynamic lighting in their games (eg Bethesda) anyway, so there's no consideration of lightmap space being wasted. Yea when it worked it was awesome. Most of the time it just randomly rotated bits and pieces and wouldn't let you undo the action. Most times you would save, cross your fingers, run it then end up reloading the file. Yep, snap works pretty well if they're all within the snapping distance. The flatten tools work pretty well… -

As always it depends on if it was in game and where it would be in the players view. If it was a hub or something very close that the player would interact with then 1024 or 2048. If it i off screen and the player wont see it very much then 512 or so. If this is a portfolio piece then I would build the texture out at 2048… -

Intersecting meshes are fine, you can easily save on tris this way, espeically in small nooks like that. Baking this way works just as well.
