You should also try out Silo or wings3D for modeling and use another app like Blender or Milkshape to export to a game format. Silo isn't free, but its cheap. It doesn't do all that 3dsmax and Maya can, but its pure hot-buttered joy on a stick. The work flow is easy to pick up and easy to customize.

Well, I guess I'll just scale the skin down to something like 128x128 then. Don't judge the skin too harshly yet though, I was planning on overlaying it with a cel shader once I put it ingame. The hair also does have an alpha channel, I just couldn't get it to look properly in 3dsMax.
The most obvious thing to try is to disable Aero. since that thing is 3D, it taxes the vidcard. 3D windows are most certainly the dumbest OS feature ever invented... Also 2010 has UI features that are now known for slowing down things. I would say go for a fresh 2009, it's supposedly the best 3DSMax available.
If you set up a scene how you like and save it to the 3dsmax scenes folder as "maxstart.max" it will load that scene every time you launch max or "reset". That won't force your settings on another persons file, you would probably have to script that yourself... but that should keep their settings from sneaking into your…

That all depends on where you bake, I think 3dsmax, Blender, Xnormal doesn't need flips, but Maya does. Most baking programs have options to flip green on export, and if they don't you can set up an action in photoshop to flip green in case you've already exported lots of maps that aren't flipped.
If it looks fine in UDK, that's all that matters. Max is only a tool to help you get there.
