i think the biggest hurdle would be an affordable media format that could hold the amount of information that a movie of that rez would occupy.. i am sure it would hundreds of gigs. -

That's perfectly fine. Just remember that if you are also to do a lightmap then those two shells have to occupy individual spaces on the second UV map (thats how lightmaps are done in UDK) -

Hmm, maybe your HP and LP are not occupying the same space in xNormal? Make sure your pivots are in the same spot and reset xforms as well, that could cause issues.
