Yea, this is a problem and its one of the most annoying in UDK when working with modularity. I recently done a research paper on modularity covering alot of different stuff, this is coverd amongst other things and polycount has a large section on modularity itself here…

David, just wanna give you a big thanks for sharing that video. It has always bugged me that when creating modular pieces, at times I would get the same result, generally I found ways to go around it, but in the end would cost more to performance. Thanks :)
