For Max, is it as simple as selecting the Faces by smoothing groups and Breaking the edges apart to accomplish splitting the UV shells where there's hard edges? -

or you can use the shell modifier in max to add thickness, but would be cool the program could add one at least at the borders. -

Looks pretty spot-on to me. The only significant difference I can see is that in the concept, no light spills out, but that's really minor. -

So, (UV shell) edge padding for your resolution(8px @ 1024x1024) = border padding needed, for custom/non-tiling textures? -

Hi, padding between uv shells should be bigger, especially if lightmap has low resolution. http://wiki.polycount.com/wiki/Edge_padding
