The grain in the image would be from the upload compression. I originally made the alpha in Illustrator and then brought it into PS as vectors. Nope. Didn't use the bucket tool. tc_normalmap uses your maps full resolution but compresses it for run time. tc_normalmapuncompressed quarters your texture resolution (1024 becomes 512), drops the blue channel, recreates the blue, and doesn't compress it. Often, the lower texture resolution object uncompressed will look better then the higher texture… -

In this specific case you'd be better off box mapping to the same value with a much smaller texture with less bricks in it. That is to say you might box map it 5x5x5 and fix anything that doesn't look right (thin sides of walls, for example, might not be aligned the same as the front and back and may need further… -

I use a Maya/xNormal combo and have never come across any issues that weren't self-inflicted. A general rule of thumb is to have your UV seams as hard edges and everything else should be soft. Make a cage also. This setup should allow for xNormal to bake normals properly. ZBrush seems to work from a different system… -
