Because the normals of the highpoly are pointing in a different direction than the lowpoly normals, I guess? Sorry for the late response, I managed to solve the problem by adding more vertical support loops (more curvature) which is pretty much what you said the problem was :) Thank you -

If it's the highpoly then keep the topology clean but you can always try to break the mesh into smaller simpler pieces If it's the lowpoly then forget about quads as everything will end up as triangles anyway. But keeping a clean topology is still key Maybe post a picture showing more of the actual model. -

Kinda looks like tetris blocks jammed together :S You should have started first off witha a better concept. Then keep in mind how the highpoly would translate into baking, right now your edges are to hard, more beveled and smoother edges please. -

I finally got it, i took the mesh from blender and sent it Modo and from there i created a *.obj instead of a *.fbx (fbx --to--> obj). Did a few paint-over test with random meshes. I can now paint over my highpoly. Thanks everyone -

Freeze SubDivision Levels if you have them > Zremesher> Unfreeze or Duplicate subtools > Zremesh > Project details from highpoly to your new geometry (Tool/Subtool/Project> ProjectAll). Subdivide your new geometry to the level you need to transfer everything from the original mesh. -

First of I feel like you answered your own question. Also, I assume you are talking exlucivly about hardsurface. Since you would pretty much always need a highpoly for characters or other organic modeling. But of course you dont ALWAYS need it. -
Re: Getting good bakes from high poly cylinders onto low poly cylinders?
This is a hack, but in some cases you can just have the same division on the highpoly as on the low, and instead of turbosmoothing, you can chamfer. This should give aligned edges, but its unpractical and hard to do in some cases, where something intersects this cylinder. Otherwise, yeah, not much to do. -

Pretty big update. I've been chugging away on this guy. Just working on him for an hour a day for lunch at work. Almost done with the highpoly, going to bake down and texture him. I'm thinking something between starcraft 2 and war on cybertron in terms of texturing style.
