Have you checked all the MAME related sites? Those MAME freaks are pretty obsessive about documenting anything and everything arcade related. I built a MAME cab a few years ago and was pretty into that whole scene. I'll see if I can dig up antyhing. -

Baking Issues

I would make hard edges and 6 UV islands for simplicity. Keep in mind that too thin bevels also make issues for a game renderer rasterization process. So they are reasonable only when a thing have actual bevels along the edge. But most efficient solution in case of something more complex than just a simple cube usually… -

I've just finished retopologizing some sculpted curly hair. That took me about 3.5 hours to get to the final polycount of around 1700 polys. That's an extreme example since it was retopo'ed from scratch without re-using bits of a base mesh. It also doesn't have a nice regular surface so most of it was done painstakingly… -

Yes you almost definitely should make it (mostly) symmetrical. 2048x4096 is a ridiculous amount of texture space, even compressed you're probably using about 6mb per maptype.
