A quick test of a large rock formation. This one was easy since it doesn't have a backside. So uv mapping is easy. Still quite clueless on what to do when rocks need to visible from all different angles though. Perhaps merging different models together is the key?

I don't know how he did it but I would start with a plane with a nice amount of segments, make the holes, and then use a bend deformer with 360 degree, then merge the vertices in the seam, now you should have a cylinder with multiple holes that you can stitch to another cylinder
Thanks a lot, Jerc! I increased the Max Frontal and Rear Distance to 0.1, and that fixed the problem. In the series of tutorials I was following such a high number was never used, they usally used something like 0.01. That may have something to do with my scale, perhaps? Thank you again!

ok thought id fixed this but it appears to be something else as i have a second completely different scene doing exactly the same thing, crashes when i load and if i merge its missing meshes, gonna tr getting rid of pico EDIT fixed thanks Bugo

Not sure what you are trying to do exactly but in zbrush when you render out maps its of one subtool. Try to combine all visible and then append the merged version into your scene and render that. I personally could never get zbrush to render out normal maps properly and use xnormal for that. Hope this helps.
Yes, I think @Eric Chadwick might be right. If you're saving many iterations of the same xrefed but with different settings in each file then the links will invariably break.
