This was something I did for a client last summer for a few weeks. Sorry about the quality of the pics of the actual Print. I didn't take them. I never actually got to see it in person.
Someday I'd like to go back in and give him the minute details he needs. The printer unfortunately was a Dimension BST (lower resolution rings) and not a PolyJet (much finer resolution) because that would've been too expensive. Thus the reason why I stopped where I did and didn't add in smaller details.
At the time the focus was just making sure this could accurately work in the real world and transform properly. There were lots of pieces involved.
The client was pretty unhappy with how Hasbro's actual version of the Leader Class Megatron turned out on store shelves. The goal was to create a prototype that more accurately reflected the movie version of Megatron while still being functional as an actual toy.
I was debating on posting this but I figured what the heck...I hope you like it somewhat.

The Jet Nose can detach from his back and unfold into a Cannon. The first movie had a small scene where this was done during all of that city destruction. That's the purpose for the pegs above his wrists. Can go on either hand.

What I do is as follows...
Step 1 - Make sure your model has no open edges. I don't like the STL Check modifier myself. A quicker way is just switch to the Border sub-object in Edit Poly and "select all". Capping any holes it finds. - btw before doing any of this, do not collapse down your turbosmooth iterations with Isoline checked as this makes messy geometry -
Step 2 - Export as an .obj as triangles, not quads. (I will re-import the same .obj into max to make sure there are still no holes.)
Step 3 - Import the triangulated .obj into Meshlab and export an .STL file from there. Very fast. (I have problems with the max .STL exporter personally)
.STL (Stereolithography) is the preferred format 3D Printers want when it comes to mesh data.

Your models are very detailed. You would want to use an Objet Eden or something. Something that uses "Polyjet" technology...that is important. The problem is this can be expensive. Which is why the client I worked with opted for the Dimension printer instead because of all the little pieces we had to make. The quality is not as good but the prototype we were shooting for gets the point across. Also it should be noted that the material the Polyjet uses can be painted on if you wish. The Dimension material is not as easy to paint on.
shhark, the guy who created that zbrush thread, was offering a deal to zbrushcentral members who mention finding him there. He listed his pricing on page 5 for first time prints. Which is a good deal. That is about what we were paying for lower quality Dimension stuff.
