I'm getting some weird artifacts in my normals that look like gnarly gashes. The highlighted edge is softened, and not on a seam. I've been scratching my brain on this one for some time
it looks like overcast rays. could be a number of things. your object could be too small, front or rear rays might need adjusting or you may want to use cage.
I'm using xNormal to bake and I've gotten these results with and without an imported cage and xNormal cage. I don't think it's a size object, but I'm basing that solely on the fact that I've gotten good results on larger and smaller parts of this model. But I haven't tried adjusting rays at all. You don't know how to do that in xNormal, do you?
And I didn't even bother to check if my verts were welded; smart suggestion. Unfortunately it wasn't the solution but it was good advice.
the artifacts follow edges that are furthest from the HP mesh and also facing the inside of the rail. this mean it is most likely over cast rays. try lowering front and rear to 0.1

I don't know what this might matter, But are all the verts welded, And the smoothing is set correctly to correspond to the UV shells?

Again not sure I can help you, But by "Adjust" do you mean the cast distance? Or direction in which the rays are cast?
