Heres some Photos showing how i'm doing things:

Crate.jpg
This is the base mesh for the crate. instead of useing UDK's fracture mesh tool i broke it up myself in Max.

This is my main Explosion Partical System

Fire_Partical.jpg
This is the Fire Partical System, i used many of the same Mats from the explosion here.

Fire_Mat.jpg
This is the Mat set up for the fire in both the Partical systems above.

Explosion_Smoke.jpg
This is the smoke Mat seen in both as well.

Explosion_Shockwave.jpg
Here is the Shockwave from the explosion. the Particals very simple for it, all it does in grow the Mat rapidly over a split second.

Kinda skippy. Maybe add some more frames into it?

nice, I'm looking to get more knowledge of udk's particle system as well.
Maybe ur recording is just skipping a few frames? Also we can't see the images here ;)

As for feedback, I'd use a bit bigger chunks for the splinters flying off. It looks too noisy and the explosion a bit too strong I think. But then again what do I know about particles XD

This is pretty nice! Imo, your fire is a bit "gloopy" (technical term!). This might just be the recording as I can't really see it very well but it looks too fluid like. As for the actual explosion, it's a bit quick. I'd slow it down a tad and see what it looks like. I also agree with Rhoutermans about the chunks, maybe have one emitter for the bigger chunks and then have a separate emitter for the splinters, at least that way you can control them independently.

thanks for the feedback, fixed the picture links, and working on getting a more clear video to better show the particals.

Do you have a set budget on this effect?

Part of the issue is that the seams and make-up of the box is a bit odd. Crates are made with wood planks stacked on top of each other for the walls, then with bars in the corners for strength.

Although the crate explodes too quickly to see things break apart, what you would be left with wouldn't be squarish chunks of box, but actually lots of wood planks.

Individual planks would break apart in the middle, snapping apart, or the box would literally come apart at the seams in some areas.
