Now this is strange. I've been using xNormal for a while now and not run into any problems, but I'm trying to make this police hat, and it's not going so well.
The lowpoly is smoothed properly:
The lowpoly and hipoly are the same size:
I don't think there's anything wrong with my xNormal settings:
But when I bake the normals, something horrific emerges:
Anyone have an idea what's going on here? What can I do to fix this?

Also sure your UV's are well welded and, if possible, pixel-snapped.
Also, collapse it to Edit Mesh, then apply a ResetXForm and re-collapse again before exporting.
