Working on the lowpoly and texturing, I am going to do the hair and eyelashes, then onwards to presentation. I am going to tweak the skin a bit more as I am not satisfied with it, any feedback is appreciated. Highpoly of the face. Lowpoly with textures
Looks like the highpoly and lowpoly are both being baked together as targets. Are you using mentalray as your renderer? I don't use mr for bakes, but I recall there being a need to manually hide the lowpoly faces. That could be it.
This is a common problem with MR rendering AO maps I get, the solution used is to put a push modifier on your lowpoly and shrink it so that the lowpoly is just barely inside the highpoly. This is only for your AO, not normal maps, etc.
well, i scaled down the lowpoly model and re-render. It seems that was the problem. I just hope the projection is accurate when the lowpoly is that much smaller then the hipoly.. oh well. Hafto wait and see i guess :P
Now I have done a lowpoly and had a hard time do the uv. Started do some texturing, just showing where I am right now. The lowpoly landed at 9307 tris, and the scope will have to wait :)
Try turning off Cast Shadows in the Object Properties of your lowpoly mesh. Although, the scanline renderer automatically ignores the lowpoly unless you tell it otherwise (the "include working model" checkbox). Are you using Mental Ray?

Your lowpoly geo is intersecting but your highpoly geo is one smooth mesh. Try merging and joining the lowpoly or adjusting the cage by hand so that part that has the dodgy normals is shooting its rays in the right direction.
Normally you would bake the normal map from high poly to lowpoly and then paint the texture on the lowpoly. I don't use mudbox much, but If you have texture painted on the highpoly, that might explain the file size.
