For games - keep it quads at shoulders, hips, elbows and knees. It'll all be triangles at export anyway

I use Silo at work to do a bulk of my modelling. Export as .obj to max/zbrush.

Use After Effects if you can to export it out as a .mov, and use Sorenson 3 compression.

Could also use an FFD Cyl to deform the lid. Dunno if it's supported to export to HL2, tho.

try exporting with quads, tris + UV coordinates its buggy but it should work in many cases
