Try adding an edit normals modifier, selecting all the little vectors and hitting the reset button.

No grouping...groups are evil. Simply select all objects and apply an Unwrap UVW Modifier on top.

Yeah, that's how i would do it. Boolean and "create shape from selection" on the resulting edges.

I would pack it tighter and just bake out a color map to make selections easy.
