Feel like I've been transported to CDG.. Accurate or not the gun looks very good so far, especially the sight (really like this part). Personally, I've never stopped mid-game and say "that screw is not the right size!" Just focus on making it look good, whether that means more accuracy to the model or not. -

Deleting the stacked faces is the only way i know. And use transfer attributes back to original in the end. -

Your edges are awfully tight, which won't transfer well to a normal map. Otherwise, looking nice. -

We've been using multiple Unwrap modifiers set to different channels to avoid the Transfer/Abandon dialog. -

I love the detail on the suit, would love to see some of those elements transfer to the surface of the vehicle. -
Re: Zbrush UV and Baking Maps
I'd recommend using the ZProject brush to transfer the details and polypaint to the UV'd object. After that, it's business as usual.
