Simply uncheck the HP mesh of the pipe in the HP list, xNormal will not bake it. Save your maps separately then blend them inside photoshop.

64 is ok. Try to eliminate as many seams on your lightmap UVs as possible and give your islands plenty of padding to prevent bleeding.

ah ok right. I use it in cryengine so I know of the process :) Is it just another texture of droplets then that you have blended in?

First one for the building, second one for props. Decals and vertex blending (if your engine supports it) to make the building look more unique.

This is the result of texture bleed from mipmaps. The surrounding pixels of your leaves should be a similar green instead of white. See this wiki page.

Wall of freaking text crits you for 1000pts of bleed damage to the eyes. I'm sure there's a wealth of info in there but please, break it up lol.
