Im surprised your small assets arent using IBLs and the larger building blocks and bsp geometry using light maps as i believe you are using the same lighting system as Killzone?
idk what the problem is but whenever i get weird stuff, i usually make sure my normals arent locked and facing the right way and if that doesnt help, export as obj and reimport.

I trust you on this, but that's the first time i see HP uv having any influence on the bake. Might be some toolbag voodoo, it's really weird. Maybe the extra points caused by uv cuts arent interpreted correctly.
Thanks Mospheric - unfortunately zbrush and I arent on good terms at the moment. For now, until I get better at zbrush, all my scratches with have to go through nDo which I now love and worship.
