Sorry, I'm confused about what you mean by Hard Edge. What I think you might be saying is yes, I did grab all the edges and ran "Harden Edge." Not sure if that it is?
Are you also deleting the faces between them? Welding vertices doesn't work in 3dsmax if there is no connecting edge between the vertices (it works if the vertices are on a border edge though, no edge needed, there's no face between them).
Hm...one thing I can think of off the top of my head is having adding an edge loop near the tip and setting those edges to hard edges. Kinda sloppy, but that might work.
More hi poly your low poly is better it looks indeed but you have to keep in mind that you need your bake to look good on lods too. I often bake for lod02 initially.
