In xNormal, go into plugins, tangent calculator, and make sure that it's set to mikktspace and that "compute binormal in pixel shader" is checked in the plugins settings.

To removed the green pixels you can try this in Photoshop "Layer -> Matting -> Defringe" on the cut out weapon layer, and set it to 1px.

Overlap the UVs? Does that work? Our teacher wanted us to keep the UVs with at least 2 pixels between them at minimum.

its a normal map, normal maps are a problem haha, they are just very finicky. one wrong pixel can ruin them

I believe the dilatation is the ''padding'' setting. 4 pixel is very tiny tho. They usually recommend 16px padding for a 2k map
