Use the Dialation Photoshop filter that xNormal comes with. It will bleed the pixel colors of the edge of your diffuse and eliminate that edge.

i have the same issue sometimes if i use global supersampling , like random black pixels etc .

I would go for 256. And i would do team colors with masks and overlay 1-pixel "textures".

About that mole, the normalmap was even funnier, it had the actual mole-normal-pixels on the other side, a complete miss.

Its pretty much the same. Pixel shaders are more expensive due to the bigger resolution overall.
