In that first pic, what software is that? Do the textures display correctly in Maya before exporting? Maybe something simple like freeze transform/delete history will help, or even triangulation if the target doesn't support n-gons.
I use maya not max, so I don't know what the equivalent is, but you did remember to freeze the transformations and delete all object history right? Especially if the cloak on the right was duplicated from the one on the left.
Probably a bad scale transform. Reset Xform, then Collapse. Also, not a good idea to have Editable Poly in sub-object mode when you add the Unwrap modifier. .. if you exit the sub-object, it will reset the Unwrap.
With laptops it seems like the more power you want, the larger its gotta be, thus transforming it away from a laptop. Trust. Its no fun carting around a 17'' beast of a machine that's super loud whenever on.:poly121:
i hate to sound like the telephone tech support guy in india asking "have you checked that the power cable is plugged in" BUT: have you tried: modify > transformation tools > rotate tool (infobox) > reset tool ????

Is the scale of the model reasonable (ie not really tiny)? are pivots and transforms reset the same? You shouldn't get those artifacts with a cage unless the HP is truely intersecting with it, which you can't see it from those images.
Non square expansion refers to the graph size It would be simplest to make your cropped bits into squares before plugging them into the tile sampler. Use a transform node with no tiling to squash them to the right aspect ratio.
if I run the script when I have a control vertex selected it does nothing. That's to be expected because a nurbs control vertex cannot be converted to a face. And a control vertex is not a transform - which is what the 'ls' command excludes.
Disable the double sided light reference to see they are not flipped, or extracted promptly. It also looks like its double faced. I know you disagreed with it but seriously it does. Also, try deleting the history, and freeze the transformation.
