THANK YOU! I was having a similar problem with Project All leaving artifacts and Merging loosing the polypaint. Turning off RGB totally solved both those issues for me!

Very nice work. In regards to the mesh blowing up, have you checked if all your verts are merged/welded and there are no holes in the mesh. Look forward to your ZBrush sculpt..
try pressing 3 (mesh smooth preview) and see if the subdivision is going crazy, if it is, probably there's some 2 or 3 verts on the same point of the world, try merging those verts.
I've been wondering about doing something similar in regards to modelling individual muscles to form the actual body then merging them together to get a convincing form without having to faff around with trying to sculpt the forms.
