Is that the same code used for the turn to mesh modifier? I think Neox is referring to the fact you don't explicitly force 3 sided faces by just converting to mesh from the right click - which can and does lead to edges being turned when imported into various apps and leaves you with busted normal maps. -

whoa, that looks pretty good. Do you have a wireframe shot? The only thing that is looking weird is that his face is really smooth, but you can see the faceting of not enough geometry on his hair. I would also add some little hair planes to break up the shape of the hair -
Re: xnormal/bake probs
The faces look faceted, so it prob. down to your vertex normal settings. Make sure the LP shading is set to smooth in Blender and when you export the .obj export with Normals and HQ checked. You could also set the LP normals to "average normals" in xNormal too. Hope the helps! -

It's been a while since I have used Unity, but do recall having to deal with material order since Unity assigns them to the mesh based of lowest face index value per assigned material in Maya.
