for the cage, just copy the lowpoly mesh, set all normals to soft, than scale out slightly on the normals. not sure if blender has a tool for this but max has the push modifer, and maya has a tool to transform with the vertex normals as a constraint. also a exploded bake might help you for some pieaces.
thanks for the resources guys, my workmate and I are gonna have a go at this later today some people recommend making it in flex others say use one of the flartoolkits or one of these pieces of software so we are gonna have to see what we can do within our time constraints.

To be honest I think some of the budget constraints kept more hardcore sci-fi out of it. BBC after all really had to trim itself per the UK government correct? As said after 3, its starts to come together. It somewhat reminds me of stargate, except with better dialog and plots.
I'd try using a custom spline Ik setup. The only downward/issue I can think of with this solution is the possible lost of shape but I think this can be fixed by using either a shape template to help the animator track the position in space ( bone should move in a arc shape) or use path constraint...

Depends. Often it's best to refine the topology to match the flow of the silhouettes. If the model deforms at all, for example a floppy hat with ragdoll constraints, then topology flow really matters, it's helpful to have good edge flow wherever it bends. More on the wiki…
