This was posted during a long holiday for members in the USA, so you may not see responses for a while. You could share a matcap by sticking it in a ZIP file. It might also help to share the exact version number of the ZBrush you're using, along with some info about your setup... OS, CPU, RAM, GPU. -

Real applications automatically keep a number of older saves even when you don't explicitely tell them to increase the incremental number. -

Up your number of samples (assumming you are using the mental ray ao bake). The higher the number the finer the quality of the ao rendering. -

Having the same number isn't the only solution. Having a decent number of sides, at least 16 or 32 or avoiding 90 degree right angles if possible.
