That pixelated line is acceptable, but what can you do is increase filter size in transfer maps, to get slightly softer, blurred edges, and try to increase antialiasing , or even apply a small blur in photoshop over the jagged line. -

Duplicate your mesh. On this duplicate, make your edits. Bind this new mesh to the same skeleton. Transfer weights from old to new mesh. If there are any random verteces that cause spikes and what not, use the hammer skin tool. -

I ran into this a while ago- for future reference if anyone wants to render normal maps from a normal mapped source object, transfer maps is maya software so you'll need JS Normalmapper for it to work. It does tho -

Generally you don't want to unwrap after binding in Maya...better do it before. Have you tried deleting all non-deformer history? Or transfering the UV's from a copy of the t-posed mesh to the weighted one? -
