Not sure if you still have the edge issue, it might be your vertex normals for that area, are the shading issues only there when the normal map is applied? I'm not sure where the problem edges are on the uv layout for your normal map. The last render you showed seems like the problem was fixed? If so what was it? -

You can weld verts on open edges, or verts that are connected by an edge. Your example is confusing to my brain, it would help to see what you're talking about. It might not be a welding issue but more of a "you should do it another way" like using connect to get a new ring instead of extrude. -

What Passerby means is to cut that face section out, with all the connecting edges to create the hole, vert snap to one of the vertical edges, and duplicate while snapping along the length of the piece, then merge the verts that are on top of each other. thanks igi, as to the edges, the most important thing is a rule that always applies to high poly mechanical work, which is that edges need to be real chunky in order to read well at a distance. since a map of this size is basically equivalent to standing like 10 feet away across the room its extremely important here -

Yeah, more UV seams increase the vertex count, but so does using hard edges, and it sounds like your mesh would be using hard edges anyways. I really highly doubt there's any way the extra vertices will impact performance as much as using a texture 8x bigger than necessary. -
Re: Normals Issue
Those zig zags are on the edge of your UV islands. They are being dilated outwards because of padding. The true fix is to figure out why you had poor aliasing on your UV edges. This often boils down to poor anti-aliasing in the render. The suggested 'fixes' will only mask the problem rather then fix it. -

Using the decimate tools inside blender or any app, should not be used for a final low poly mesh 99% of the time. When making the lowpoly mesh you don't have to stay with 90 degree edges bevel them if needed, then when you bake the normal map and texture it, the edges wont be that noticeable. :) -

Awesome Update on the rock's its really starting to pop! I agree with daphz and jeffro about being able to get rid of a few edge loops. Correct me if Im wrong but couldnt you make the legs one poly and get rid of all the edge loops. Keep up the awesome work! -

Thanks for posting up your texturing methods, I definitely learned a thing or two there! Using the edge finding filter on the normal for doing edge highlights works brilliantly! The model is gorgeous too, had to do a double-take the first time as I thought you'd posted up a reference photo :p
