Wow, this is great! The considerations about proportions, readability, etc. are nicely explained. One thing caught my eye. In section 8.1 you shrink the mirrored UVs down to 1 pixel, for the bake mesh. This is a bad way to work. You should simply offset them 1 unit on the U axis, like you show in step 7.5. when doing the quick rig, do the step by step option. It lets you change the binding settings. By default it is set to linear iirc, try setting it to dual quaternion, it should give you better results. The axis on your mesh seems to be rotated weirdly. Try freezing your lowpoly first so the transforms are reset. -

I've learned a lot of stuff on my own and the best way for me to learn is to get a foot hold in something then go off and experiment with it and figure out a way to do it. It normally isn't the best way to do it, so I check around to see if there are any better ways and I improve my technique and go from there. I don't… -

So there is no way I know of to change the global scale. When you import a mesh into zBrush from what I can tell it makes a bounding box that encompasses the greatest magnitude axis and then uses that for its coordinate system.
