The error your getting sounds like it referring to your UV2 in max (uv1 in UDK). Collapsing the stack wont have anything to do with it. As Obscura says, look up seamless textures. Seamless means that when you put two of them immediately next to each other they don't have a sharp "seam", i.e. they blend together.
