Fingus has the solution for your pinching, 2 posts above yours. As for the other someone might come around, I haven't dabbled into any of this yet so I can't help but I am enjoying reading this entire thread.
For the wires i would be tempted to model and texture 1 or 2 wires and then duplicate them around later. For the weld, i would think that sculpting would be your best option. I bet Claytubes/smooth would work well :)
One tip I can give you to save time. Block out the big shapes, Block them out without using Subd. Just to make sure that all the pieces you need are there. So, you start with only 2 parts that are blocked out, 1. Headband is one piece and earcups with drivers are one piece. (So two pieces) 2. Then you iterate further on…

7zip worked fine to unpack the videos for me. Just execute unzip on part one..? Awesome videos, thanks for the upload. :) Now I know how 2 make dem shapes.
You have n-gon at the corner. Try delete this 2 edges that going to that one vertex and insted make them come straight. I mark green how they should be like
Yeah. I know that sharp edge image is NOT what i want. i want the really wide one like pic 1 and 2. But I'm worried that shape there at the end gets too.....blurred? I'm not sure how to describe it. :P
I did that in 2 minutes so I wasn't taking baking results into account. I was just showing you an edgeflow, which is the point of this thread. Thought you could figure out the rest. But for good measure... Happy now, Mr?
