Right-click on the lowpoly object and go to Object Properties, look for the checkboxes in there for "cast shadows" (and possibly "receive shadows" as well, not sure), try turning those off on the lowpoly only (yes, the one with Projection modifier on it - Mental Ray is weird).
Focus on keeping things in quads and grid-like. Use a smoothing modifier/whatever maya calls them on top s oyou can see what it looks like. The current mesh you have isn't good for subdivision at all.
the skinWrap modifier in max 9 also kicks ass for transfering weights by vert position (not sure if this is similar to skinUtilities, don't have max in front of me at the moment). i've used it a few times at work with the default settings and it's worked perfectly.
Interestingly, if I bake using a simple cage (reset cage in projection modifier, push by like 2.0) I get no banding artifacts on the padding, just smooth colour gradients. However, thanks for the informative (and speedy) response, very insightful.
I usually apply a turbosmooth/meshsmooth modifier on top of the editable poly and then just toggle the "show end result" button. That way you can edit the object and see the changes in how the Sub-D model looks in real time.

One of the big differences between Microsofts and the others is that most of the multitouch displays were LCDs with modified traditional touch screen technology. These tables are rear projection units that have IR sensors to detect any object that comes near the table.
Phobos: Thanks for the suggestions, i'd definately change those points that you said. Swat 4 uses a modified Unreal 2 engine, I think its unreal 2.5, because it has motion blurr and other cool effects.
