This might be a limitation of Smoothing groups, as the new harden edge tool in the new 3dsmax still makes use of them. Select a polygon, then convert to edge border (Shift + click on face mode in Command panel), then harden the new edge selection - is the selection unexpected?

If i would have to think the whole day about non-planar polygons i would quit my job. So don´t overdo it. If it looks fine its fine. You´re not doing cad work that needs to be 100% precise.
The hard edges you are speaking about are perhaps the Low Polygon Normals (yup, even low poly normals affect the normals you bake out from the high poly). See what softened and hardened (normal wise) on your low poly.
Normals look clean. Although there are some very thin polygons with all those teeny bevels. You can probably get rid of them. bsichterman, good job! Hope you stick around for a while and keep cranking out good work. :)
check out the graphite tools. there are some awesome tools in there. Geopoly is a personal favorite. it turns any n sided polygon into a perfect circle for the startup script have you tried entering expert mode and re enabling the ui parts you want.
It's not a proper edge ring because the associated polygons are not quads; therefore, the Insert Edge Loop tool doesn't know which way to go (this is why edge loops stop at ngons and triangles). Alternatively, you can extrude the center vertex with a length of 0.
I Incremented the polygons on the sides to round up more the shape and I redid some uvmapping especially to the frontal wooden bar ... how looks now ? What other details I coul dadd? so far the item is around 700 polys...
Did you guys see that article on polygon about the rejected sonic boom designs TBH I would have enjoyed see how the game would turn out with the very bottom left character; ................^^ Look at that chubby little fella lol.
