The handle definitely needs smoothing out, how did you create it? I would suggest starting with a box and then using an FFD modifier on top of that to pull/push it into shape, you'll get a much smoother result. :)
Also use the 2nd path deform modifier not the first one. Maybe the spline has a unwelded vert or is in 2 parts unconnected? I do a similar technique when making steel tow cables for vehicles.

I've cleared the UVs using the UVW Mapping clear modifier and then reset the xForm - and it still happens. I've checked the shells and they're not flipped. After going through that process I just flatten by smoothing group.
Typically what people refer to as "sub-d modelling" around these parts (whether technically correct or not) is just polygon modelling with modifiers like Turbosmooth (3dsmax) or polySmooth (maya) applied to "subdivide" and smooth out the result.

You should be able to select several objects and apply an unwrap modifier. I don't really this why it could't work. Very old max version ? thousands of objects ? Then use the pack function inside the unwrap.
