You can't dynamesh a 2d object like that - You should give your ear a backface first. All of your problems are because it fills in the hole on the back of the object first.
Have you scaled the mesh, without going into sub-object mode? If so, reset xforms, or do the whole thing with attaching it to a fresh object, and deleting the element you attach it to.
Add more geometry to the objects you're using fusion on. Especially the cutter. If you look at the example objects that come with mf you'll see they try to maintain an even distribution of geometry.
Sorry for so many images, perhaps I'm using the wrong approach in presenting the various objects, I'll try to group a few objects together in a single image for the next update.
My interests are mainly in evironments. Something I should have addressed in the original post. I'll start out with a couple of household objects, throw together a room and "decorate" it with the objects.
you can change the sort order parameter in the property panel of the object in the level, by default each object have this parameter set to 0, just change the number to 1,2 etc
If you're using light tracer you can just turn off shadow casting for the screw objects. If you're using mental ray just exempt it using the object ID.

I want to restrict translation on the x-axis of an object to a minimum and maximum world value, so that it can not stick through other objects accidentally while later animated by someone else. I've looked into limit controller, but that only works with existing keys afaik. Is this at all possible?
