Have you checked that your image is cropped in Photoshop? There might be extra image information outside of the visible area. Edit - hmm thinking a bit more, why don't you just rotate the image 45 degrees in UDK rather than Photoshop?
How about this, load your mesh that has "correct" uvs(that match your image) apply your image, and then load up your other mesh that uses sub-d, and just bake that image down to the proper sub-d uvs. Will that work?
