I get the same issue sometimes after using cap poly between n-gons. Usually I apply a Edit Poly modifier and reset x-form and it solves the issues. But I'm not sure it's the issue you have because it doesn't usually affect all the object, just part of it.
yeah will be a bit of work n tweaking. you could try to bake a llighting solution to a bitmap an try to match it with this thingie http://www.rpmanager.com/plugins/MapToVColor.htm ... never used it though. but well vertex colours are quite predictable so it wont be too hard to guess where to add some geometry...
Ive always had my best luck either with using a loft and oval segments, or just poly modeling it. Id try the loft first off tho - get your profile down and then you can rotate and scale to get the right shape, then attach to a hub object or something. -N

MB/NS issues aside, I guess you didn't see the 113MB Gun.psd... tons of layers on that one, and usefully organized I thought, as far as a client might want some control to adjust it for better print quality or whatever. It's the one of the hero front 'n center in a cloud of dust.

It's the low poly or the high poly which cause a problem ? If it's the low-poly, you can try a cleanup in maya or look for n-gons, also try to find some inverted faces and fix them. For the moment i can't see well what could crash xNormal like that... Hmmm...
good job it reads well ! face came out nicely, some teeny tiny crits wud be : jaw is too high up (mans jaw look), the lacrimal area seems too hollowed out can u give her some eye shadow n eye liner?..
looks cool! tho, it seems like you didnt take the time to put in the details on the bag. Little wrinkles n stuff like in the reference. Also, if you are taking your zbrush mesh, i think it owuld make more sense to decimated since you will be baking the stuff later on. no?
Another head sculpt! yay! Wanted to go for something really stylized and this is what I came up with. I still really suck at sculpting eyes, if anyone knows of some good tips n tricks for that feel free to drop a link or something. I could sure use it XD
