For hard armor parts that are not supposed to deform, try rigid binding and using default binding instead of geodesic voxel.

Because dark is easy for eyes. The same reason most modern software packages have dark skins by default.

Duplicate it, invert the normals of the face. Most engines dont render backfaces by default so it will look fine ingame.

That top image looks like someone juiced up their FOV to get an advantage. I doubt that's the default setting.

Yes, by default it creates an RGB file, just set it to Monocrome and the base color to 50% grey and it should be fine.
