BSP tuning will help your speed, but it won't solve crashes. Mental ray fatal errors seem to be dark voodoo magic more than anything else. Export to a new scene, restart the computer and sacrifice a goat.
your concepts are fun! and your meshes are apt representations. I think your highlights and shadows could be crisper, maybe increase the difference between the highlight and shadow values. Cool stuff Edit - crap typing errors
I actually think the specular on the gloves and pants looks great. I think the normal map process went skewy in the face though, there just seems to be errors there. Very pinched lines among the more curved forms...

I'm having the same problem on my main account (zoebertcachero@ymail.com). And I didn't find anything that would be able to help me fix this. I've tried resetting my password but it's till giving me the same error.
Can you reproduce the error in an another scene? If you can, I can take a look into that. So you don't have to upload your actual project + if you can't reproduce, I wouldn't be able to reproduce it either.
Thanks all for the feedback. I use Maya and as soon as someone mentioned export errors I went and looked at some things. Turns out all I had to do was conform my normals, then export. Here are the results
Here ya go, and thank you Giometric, you was right i needed to change from bump to tagent space, and still have a few errors but still working on it, might just have to fix some of them in Photoshop
