For the rendering issue, as far as it's game art, you can't render it in Mental or Vray, you have to check CE 3/UDK/Unity. Also on 3dtotal are lot of good maybe not tutorials, but tip's for the lightning and texutring process. This is very good site. +1 ^^

Using mental ray? Yea I wouldn't do that if I were you. If you must use max to bake, I suggest that you switch to scanline rendering and only use MR for AO. If you have access to another renderer like VRay, even better you can get everything you need without having to switch back and forth. MR has all kinds of problems.…
